the problem could come from the bar you are using, maybe change your bar for a more recent one or a reactor bar like this one : http://www.alliedti.com/images/category331/reactor.jpg

Pick up some 12mm Spectra line from MEC. It has a 5400 kg breaking strength and costs $10 per meter. Home Depot sells clear flexible tubing that has an inner diameter of 14mm. You should be able to build a few sets for well under $50. A Reactor bar also helps big time.

Good thought but from exp you need a very heavy duty sewing machine to go through the tubing and rope.
The thickness or density is not the problem. It is the tubing gripping the thread when the needle moves. The machine cannot keep the correct tension on the thread to make a proper stitch.
I had access to an industrial sewing lab at university and tried to make harness lines and couldn't get the stitching correct. The webbing and velcro and all the rest is fine but the rope filled tubing into the webbing never worked.
i have a reactor bar and have only needed to replace harness lines to try different lengths...and to get the now dated fashionable white ones....

my old windsurfing buddy Capt. Vic says his Sailworks lines have been bomber and he has had the same issue burning through Dakine. Anyone have any experience with Sw's lines?

You may have a rough burr on the spreader bar.
